Sunscreen Sticks and Hot-Fill: What Brands Need to Plan
A sunscreen stick project brings together the SPF formula, the structure that makes it solid, and the package that advances it onto the skin. For a hot-filled stick, the team also needs a process for filling the warm bulk and letting it set. Review those decisions together before ordering components.
If you already sell a sunscreen lotion, start by describing what you want the stick to preserve: the finish, fragrance preference, target SPF, or intended use. A matching product name does not mean the lotion can simply be poured into a stick package.
What changes when sunscreen becomes a stick?
The formula must work as a solid that applies acceptably. Ingredient suppliers illustrate more than one approach: BASF’s Simply Zinc concepts use zinc oxide, while Lubrizol’s clear sunscreen stick example uses organic UV filters and a structuring polymer. These are supplier examples, not specifications or performance results for an InSpec product.
For your brief, separate appearance from application. “Clear in the package,” “little visible residue after spreading,” and “a dry finish” describe different qualities. What should you ask about hot filling?
Ask the manufacturer how the proposed formula will be prepared, transferred to the filler, dispensed into the component, and cooled. A supplier’s process is a starting point for development, not a universal production setting. For example, BASF’s Z-COTE formulation booklet includes a hot-poured sunscreen stick with its own processing instructions.
Use the following as questions for a trial, rather than instructions for running a line:

How do you choose the package?
Bring an actual component or supplier drawing early. A reference photo helps explain the look, but it does not establish dimensions, filling access, material suitability, or how the mechanism works. Ask which details must be confirmed before the component purchase is approved.
For a proposed travel stick and a larger companion size, discuss them as separate packages. Ask what can be shared between the projects and what needs its own evaluation. How should you evaluate samples?
Give the team observations it can use. Instead of “make it smoother,” record whether the sample drags during application, feels gritty, leaves a visible deposit, or has a finish you dislike. Record the sample code, package, and conditions, and identify the most important revision.
A useful request might be: “Keep the finish of sample B. Please assess the drag we noticed on the first pass, and confirm whether a formula or package change is worth evaluating.” That is a hypothetical example of feedback, not a diagnosis of what caused the drag. Can a lotion’s SPF result carry over to the stick?
Do not treat it as an automatic carryover. Ask the testing and regulatory team which evidence supports the exact proposed product. FDA describes effectiveness testing for finished sunscreen formulations, including SPF and claims for broad-spectrum protection and water resistance.
